Fabrication Quality Control: 5 Checks Every Metal Panel Passes Before We Ship

How a precision fabricator controls quality between the approved drawing and the delivered product.
At XYC Metalworks, we’re often asked what actually separates a precision architectural metalwork fabricator from a job shop that simply cuts and welds to a drawing. The answer usually comes down to one thing: fabrication quality control.
The honest answer isn’t the machinery. It’s the discipline that sits between the approved drawing and the delivered product.
Most on-site failures in metalwork don’t originate with bad drawings or careless installers. They begin quietly in the fabrication shop, where a small shortcut goes unnoticed until the panel reaches the site. That’s why we built our quality system around five non-negotiable checks that every panel, bracket, and facade unit passes before it leaves our floor.
We share our process openly — because a client who understands good fabrication is the kind of client we want to work with, and because transparency is the best filter between serious fabricators and the rest.
1. First-Off Inspection — Before the Batch Runs
Prove repeatability, not just one good piece.
An approved sample proves we can make one good piece. A first-off inspection proves we can make two hundred identical ones. Before any production batch begins, we build and inspect the very first unit against the approved sample and signed drawing. Full production is released only after sign-off. This is where we catch a tooling offset or material variance — not three weeks later on site, when rework is expensive.
2. Weld Map & Welder Qualification
Every weld documented, not guessed.
On architectural metalwork, welds are often hidden behind finishes — until they fail. We maintain a weld map that identifies every weld type, location, and the qualified welder assigned. For structural or high-visibility work, WPS/PQR and welder certification records are held on file. When a client asks “who welded this, and are they qualified?” — we answer with a document, not a guess.
3. In-Process Dimensional Checks
Measure at every stage, not just the finished unit.
A common failure mode is measuring only the finished unit. By then, accumulated tolerances are already locked in. We measure at key stages: raw material, after cutting and forming, after welding, and after finishing. Each stage is recorded with actual measured values and photos — not just a stamp that says “OK.” If a forming die drifts by a millimeter, we see it at stage two, not at installation.
4. Finish Continuity Across Batches
So adjacent panels look like one batch.
Metal finishes behave differently under different light. The same powder coat can read one way in the factory, another in daylight, and another under evening spotlights. Across multiple production batches, color and texture can drift. We keep the approved finish sample on the production floor as a live control and compare cross-batch photos under consistent lighting. Where panels sit side by side, we ensure they come from the same coating batch — so no one sees a seam that is really a color shift.
5. Pre-Shipment Fit-Up Trial
Fix it on the ground, not at height.
For modular systems — screens, brackets, facade panels, canopies — the most valuable check happens before shipping, not after. We run a pre-shipment fit-up, even partial, in our own shop. Interface gaps, misaligned holes, and sequence problems surface on the ground, where they’re cheap to fix — not on scaffolding at height, where they’re costly and dangerous.

The fabricators worth hiring don’t treat inspection as a formality to survive. They treat it as the part of the job that protects everyone downstream: the architect, the contractor, the installer, and ultimately the building’s owner.

Can clients witness or audit these QC checks?
Yes. We welcome client and third-party inspections at any stage — from first-off sign-off to pre-shipment fit-up. Transparency is built into our process, not added on request.
Do you provide documentation with each shipment?
Every shipment is accompanied by the relevant inspection records — dimensional reports with photos, weld maps and qualifications where applicable, and finish-control comparisons.
How do you handle projects with tight tolerances or special finishes?
Tight-tolerance and specialty-finish projects get an inspection and test plan (ITP) agreed upfront, with checkpoints written into the production schedule before the first cut.
What is the difference between sample approval and a first-off inspection?
A sample proves the concept; a first-off proves repeatability. We require both — sample approval to lock the standard, first-off inspection to confirm we can reproduce it at volume.
